Preparing for a remote PLC troubleshooting session

Before remote access, define evidence, permissions, responsible people and test boundaries to keep the session focused and safe.

State the session objective in one sentence

Troubleshooting drags on when everyone wants to “fix the system” but nobody specifies the symptom, when it began or what changed beforehand. One sentence is enough: “After an emergency stop, the second conveyor no longer starts.” It defines the test boundary and prevents aimless control-logic changes.

Gather evidence before going online

Collect the last downloaded program, firmware version, alarm-screen photo, I/O state at the fault and any concurrent mechanical or electrical changes. If the HMI cleared the alarm, recover the event time from memory or a separate log. Without this evidence package, remote sessions become guesswork.

Define access and safety separately

Who has VPN access, runtime access and force authorization? Which tests are permitted during production and which only during shutdown? A remote session does not replace site lockout or safety procedures. If I/O forcing is necessary, it requires written authorization and an on-site person present.

A useful session outcome

Record three things at the end: the probable or excluded cause, an immediate safe action and the next task, such as a spare part, logic correction or site visit. These outputs also support later modernization and replacement equipment selection.
